Omg, being in the service and repair bizz for ova 35 yrs, I've had that nausea feeling many times..!!!
It's even worse when you're working on a customer's application etc and you find out that you have an uh oh moment and can't resolve the mistake.

That detent plunger for the buffer spring being off set would have screwed you as well. The bolt has a recess at the bottom that needs to be able to slide across the detent plunger and it being offset would have not allowed the bolt to come back into the buffer tube.
Awesome build!! Would be cool if you tac welded or were able to recess some of the cans tabs to the outside for texture/aesthetic to give to the aluminum can vibe.
oh dude that hurt soo bad.. i never ever ever comment on youtube videos but after watching all the vids upto now.. calling in the mrs to explain the pain.. i feel for you brother.
I'm just thinking, is it possible not to re-do the whole melting and pouring and just fill that hole with molten aluminum and it will fuse with the original piece like it's part of the original pour, and then re-drill the hole in the exact place to avoid too much work of starting from the very beginning? After all, you're already invested too much work into that thing to just scrap it…

Dude…I can feel your pain all the way to here, damn, but we all been there, tons fo hours, hard work and thinking but this kind of crafting resources come from mistakes, and some more mistakes after those and the learning we do, cant wait to start the video when you are finally done.
not to be picky. but isnt the triggerguard kinda wide? damn it sucks to have to redo all again when you only had sanding and polishing left 🙁

Whoa there tiger,still got options. Why not consider other less drastic options? Machine a concentric holes and retread and make a steel insert to screw into? Fix insert into the hole and off you go. Another option is to have hole tig welded around edge and then bore in new location? Shame to loose all that good work!
Nobody is perfect. It just happens all the times. Everyone makes their mistakes. I can’t imagine if I do like that. It would drives me insane. 🙁 I enjoyed watching a few videos of your aluminum build though!

Also look for a product called Durafix rod. Its an alloy used for pot metal and aluminum repair and if you work it properly it will actually bond and be stronger than aluminum and it cuts, machines and threads very well.
Ooops!!!! Couldn’t you have made a vertical cut just in front of the buffer tube threads, and slid the whole back end down, and got your buddy to weld it back in place? You’d have to v the seam, but I think that woulda worked.
